Process Safety: What It Is, and How It Differs from Occupational Safety
Process safety is about preventing major incidents, fires, explosions and toxic releases, in facilities that handle hazardous materials or energy. It manages the integrity of the process itself. Occupational safety is about individual injuries like slips and cuts. A plant can have a great injury record and still be one bad reaction away from a disaster.
Why is process safety important?
Process safety matters because the incidents it prevents, fires, explosions, and toxic releases, can kill many people and destroy a site in a single event. These events are rare but catastrophic, so a plant with an excellent injury record can still be one failure away from disaster. Managing the integrity of the process itself is the only thing that keeps those low-frequency, high-consequence risks under control.
What does process safety manage?
It targets low-frequency, high-consequence events, not everyday slips:
- Hazard identification and risk assessment for the process, not just the task.
- Asset integrity: keeping vessels, piping and controls sound.
- Management of change, so a modification doesn’t introduce a new hazard.
- Safe operating limits and the alarms and interlocks that enforce them.
- Emergency planning for the worst credible event.
How does process safety differ from occupational safety?
Scale of the event. Occupational safety, the everyday side of work safety, targets individual injuries: guarding, PPE, housekeeping. Process safety targets catastrophic events that could hurt many people at once. They use different metrics and different controls, and one doesn’t cover the other, which is why a low injury rate says nothing about process safety. Both live inside a safety management system.
